While working on a PLC-5 system, a 1762-IQ32T discrete input module suddenly stopped responding during normal operation. This module, handling 32 digital inputs, is critical for monitoring switches, sensors, and safety interlocks.

The first step was to confirm system-wide behavior. Other I/O modules were functioning correctly, which suggested the problem was isolated to this specific module. Observing the status LEDs on the IQ32T gave immediate insight: the Module OK LED was off, while the Fault LED blinked intermittently. According to the Allen-Bradley 1762-IQ32T User Manual (2018), this indicates either an internal fault, wiring issue, or field device failure.

Next, I traced all input wiring. Loose or shorted wires are a common cause for sudden failure in discrete input modules. In this case, one sensor line had developed a broken conductor, causing the module to stop registering inputs. Repairing the wiring restored normal operation immediately. This confirmed that external wiring issues often mimic module failure.

I also considered module overheating and power supply issues. Using a thermal probe, I checked the temperature at the module and surrounding chassis. Everything was within operational limits. The AC/DC supply voltage feeding the rack was verified and stable, eliminating power irregularities as the cause.

Finally, I performed a module reset and minor firmware refresh using RSLogix 500 software. While not always necessary, this ensures the module clears any transient faults that may have accumulated in memory during abnormal conditions. After these steps, the IQ32T functioned reliably, and the fault LED remained off.

This experience highlights that sudden failure of discrete input modules is frequently caused by wiring or field device issues, not the module itself. A methodical approach — checking LEDs, wiring, power, temperature, and software — ensures fast diagnosis and prevents unnecessary module replacement.

Field note: Don’t assume a module has failed immediately. Isolate wiring and input devices first; in most cases, the solution is external to the IQ32T module.
